experimenting is fun, but as you said hard to make a conclusion with lots of testing.
Filled the cascade last night, initial pull down the cascade pulls around 2000w from the mains both stages running. Once both stages are down to temp the meter flicks between 1277w and 1600w.
First stage was filled with r290/r507 and a fair amount of r410a. Idle I got -51c on the second stage liquid line leaving the 20plate HX. Pressures were about 1Hg low and 230PSI high. At load the first stage was around -48c.

The second stage took a lot of gas, im almost out now of ethylene. Theres 1.8m^3 in my D size bottle and has lasted me just over 2 years now ;)
When I turn on the load tester the cascade will run for 5mins or so and then the mains trips out at the power multi board. This happen 3 times before I decide to just slap it on the computer. It happened again soon as I loaded the PC, so I guess next run ill have to run an extension power cord and power the PC off a different mains circuit to the cascade :)

really solid first stage, 3K drop between idle and load is really good!
about the oil, shouldn't be any problems, as you mentioned the compressor oil level is dimensioned to be running in large units such as airconditioners with very big condenser/evaporator.. so 100ml is not much to worry about honestly.
i really like the sleeving :)

Interesting, these gigabyte mobos are turning off weak cores as i push the MHZ on the QX6700.
At around 4784Mhz Its running 3 cores. At 4850Mhz it started running just 2 cores.
First hour cooler sat on -105c loaded then after that droops some time to-102c
Vcore set in bios was 1.85 which droops to 1.76/1.74vcore at load with die temps at -72c on speedfan.
Heres the lowest temp i have seen with pc off ;)

yeah if i clock to say 4.6x all 4 cores run, at 4.85ghz im at 2 cores :D
On other boards it would normally crash at load at 4.6xGHz because of the weaker core.

Yes a metal plate would be best option if using switches. I did the second cascade with a perspex panel with the LCD and switches. But I glued it to the case but it has come loose as you switch the switches on and off. It needs to be bolted to the front panel. This unit has no switches, just 2 mains cords, one for each stage.
This was the last one of the cascade cases, the new cases have the LCD window and switch cutouts.

I used 19mm on the first and second stage. Second stage should be thicker, but I find 16mm ID and 19mm walls makes the cpu suction line not too big and bulky and easy to mount.
maybe you could use 2 13mm thick insulations (two pipeinsulations, one over the other)? could do the trick if 19 isn't enough. But the required insulation thickness is possible to calc on, 125-150K is a very big difference in temp and require decent insulation, I always use 13mm unsulation on -50> units since it's enough.
nice drawings for case you got, what program do you use for drawings? autocad?
19mm doesn’t sweet, so should be enough. In the past I have used 19mm ID and 25mm thickness but the line is really bulky.
The drawing was done by a friend in autocad, this is a pdf drawing made from autocade so I can see it ;)
Cases should start getting punched out next week cant wait :clap:
