I am looking at the specs for Nehalem and was wondering if the LGA 775 vapor heads can somehow be modified to work on Nehalem. Has anyone tried it? It seems that the Corei7 processor will be a little bigger but maybe the existing heads will work ... or do you think it is possible to braze a slightly larger copper plate to allow for better heat dispersion?

I dont think it will make any difference...
Only for VERY old ss.
Mounting holes should be larger so we migth have to mod monting holes on the mount

I believe the mounting is a 74x74 or 76x76 let me double check.

LGA1366 mountings seems to be 80x80 when lga775s are 72x72 :)
with little modifications lga775 mounts will fit to LGA1366

Ive considered trying a 2" or 2.5" od stepper, a monster, but the main thing that keeps me from trying it is cost. its literally 25x the cost of 1.5" od in actual metal....(well, from my sources)
about what is the overall core dimension?

Actually I don't think the mount will be so much of a problem since that can quite easily be modified ... I was wondering if the evaporator head would fit the new processor. I hear it is slightly larger than the LGA775 processors ... so am wondering if the present day evaporator heads will be able to completely cover the CPU.

IHS and the processor cores sizes are different :)
Cores are much smaller than IHS so it don't have to cover the whole IHS.

Surely if the CPU's heat spreader is not fully covered it will affect the cooling negatively. I wonder if anyone has tried not covering the heat spreader fully and how that affects performance. How about if you braze a step copper spreader to slightly increase the footprint ... will that work? Or will the extra copper make things worse? I would hate to have to remove my suction line and redo the entire vapor head again. Does anyone have the exact size of the Corei7 heat spreader?
